Supporting Systems
Fuel system failures produce lean conditions under load, and lean conditions under load destroy boosted engines. It is the supporting system with the least tolerance for being marginal.
Injector duty cycle is the percentage of the available time the injector is open. Running at or near 100 percent means the injector is effectively static and cannot deliver more fuel however much the ECU asks.
Sizing so that maximum duty sits comfortably below the limit is not conservatism, it is the margin that absorbs a hot day, a slightly lower fuel pressure, or a fuel with different energy content. A system with no margin fails at exactly the moment margin was needed.
Ethanol has lower energy density, which means considerably more fuel volume for the same power. A fuel system adequate on pump gas can be well past its limit on E85 at the same boost, and that is a common and expensive discovery.
An upgraded pump on factory wiring frequently cannot deliver its rated flow, because voltage drop at the pump reduces its output exactly when demand is highest. Measuring voltage at the pump under load is a five-minute check that finds a surprising number of apparent fuel system problems.
