A boost leak is compressed air escaping the intake tract before it reaches the engine. It is one of the most common problems on a modified car and one of the most commonly misdiagnosed, because the symptoms look like half a dozen other things.
Symptoms
Under-boosting — the car will not hit its target, or takes far longer than it should.
Boost that falls off at the top of a pull.
A whistle, hiss or chirp under load that was not there before.
Poor throttle response and general sluggishness.
Check engine lights for boost pressure, mass airflow or lean condition codes.
Fuel trims that make no sense — on a mass-airflow car, air entering after the sensor is unmetered and the mixture goes lean.
Hesitation or a stumble on transition to boost.
Every one of those also has other causes, which is why testing rather than guessing saves time.
Why it wrecks a tune
A calibration is written on the assumption that the air the ECU thinks is entering is the air actually entering. A leak breaks that assumption.
On a MAF-based car the leak is downstream of metering, so the engine is getting less air than the ECU calculated fuel for — or more unmetered air, depending on where the leak is — and the mixture is wrong. On a speed-density car the calculation is off in a different way.
Either way, tuning a car with a boost leak means tuning around a fault. Fix the leak, and the tune is wrong. That is why we pressure test before every tuning session.
How the test works
Block the intake at the turbo or supercharger inlet with a purpose-made test cap.
Pressurise the intake tract with regulated shop air, typically to a modest test pressure rather than full boost.
Watch the gauge. A properly sealed system holds pressure with only a slow decay.
Listen. Most leaks are audible in a quiet shop.
Spray soapy water on couplers, clamps, welds and gaskets and look for bubbles where hearing it is difficult.
This takes minutes and it is the first thing we do on any boosted car that comes in with a complaint.
Test before you replace anything
We regularly see cars that have had a new blow-off valve, a new sensor and a new turbo actuator thrown at them for a problem that was a split coupler. Pressure testing costs almost nothing and eliminates the guessing.
Where leaks actually happen
Silicone couplers, particularly on charge pipes. The single most common failure. They split, they harden with heat, and they blow off entirely under high boost.
Clamps — worm gear clamps loosen with heat cycling. T-bolt clamps are the answer on anything past modest boost.
Intercooler end tank seams and welds, especially on budget units.
The intercooler core itself if it has taken a road debris hit.
Throttle body and intake manifold gaskets.
Blow-off or bypass valve not seating, or with a failed diaphragm.
Vacuum lines — cracked, brittle or disconnected. Cheap to fix and easy to miss.
Charge pipe welds on fabricated setups.
Sensor bungs and ports that were not sealed properly.
Preventing them
Quality couplers rated for the boost level and the temperature, not the cheapest available.
T-bolt clamps on anything meaningful.
Beaded charge pipe ends so couplers have something to grip.
Retorque clamps after the first few heat cycles on a new install.
Keep charge pipes properly supported so they are not relying on the couplers to hold position.
Inspect the whole tract whenever the car is on a lift.

What does a boost leak sound like?
Usually a whistle, hiss or chirp under load that was not there before. Not all leaks are audible from the driver's seat though — a pressure test in a quiet shop finds ones you will never hear on the road.
Can a boost leak cause a check engine light?
Yes. Boost pressure faults, mass airflow faults and lean condition codes are all common, because a leak breaks the ECU's assumption about how much air is actually entering the engine.
Where do boost leaks usually happen?
Silicone couplers on charge pipes are the most common by a wide margin, followed by clamps that have loosened with heat cycling, intercooler end tank seams, blow-off valves not seating, and cracked vacuum lines.
Should I fix a boost leak before tuning?
Always. Tuning around a leak means the calibration compensates for a fault, so when the leak is fixed the tune is wrong. We pressure test before every tuning session for exactly this reason.
